Challenge
Manual sole bonding resulted in inconsistent quality. A proportion of finished footwear failed bond strength standards, leading to material scrap and product returns. To meet larger production volumes, the plant was forced to add extra shifts.
Solution
We engineered a closed-loop recirculating pallet assembly line. The loop configuration synchronised sequential process steps and stabilised critical adhesive bonding parameters.
Turnkey footwear bonding line with closed-loop pallet circulation. Output increased from 300 to 1,000 pairs per shift, scrap rates dropped, and ROI was achieved in 1.5–2 years.
Results
- 300 → 1,000 pairs per shift – substantial throughput increase
- Repeatability = quality – stabilised bonding parameters significantly reduced scrap caused by non-compliant bond strength
- 1.5–2 years estimated return on investment (ROI) for the complete line
- Manning level reduced from 8 to 2 operators – freeing up shop-floor personnel
ROI was calculated based on higher output, reduced warranty claims, and the elimination of overtime labour previously required to meet target volumes.
